Building a Barrel-Based Aquaponics System
Three standard 200-litre food-grade plastic barrels are enough to build a complete flood-and-drain aquaponics system. One barrel becomes the fish tank; the other two are split lengthwise to make four grow bed halves. The barrelponics manual describes this layout as genuinely simple to construct, and with a methodical approach it is. What follows is the sequence from barrel selection through to a system ready for cycling.
Choosing the right barrels
Barrel selection matters more than most beginners expect. The barrelponics manual is clear on this point: only use barrels that previously held food products, and always confirm what was stored in them. White and blue plastic barrels are generally safe once cleaned. Black barrels are a different matter. The manual notes that black barrels are used primarily for chemical storage and should be avoided in food-producing systems. The same guidance applies to any barrel with no label or unknown history. If you cannot identify the previous contents, do not use it. Some residues are not removed by simple washing.
Blue barrels have a practical advantage beyond safety: the manual notes they tend to grow less algae than white ones, which matters once your system is running in full sun.
Cutting the fish tank
Stand your first barrel upright with the bungs facing up. Look closely along the side of the barrel and you will see a faint mold line running between the two bungs. Find the midpoint of this line and use a framing square to mark a point on the barrel edge at 90 degrees to the mold line. Flip the barrel and repeat on the other end.
Using a straight edge, draw a line connecting those two points along the full length of the barrel. This is your cut centreline. Measure in 150 mm from each end and draw a perpendicular line 165 mm out on each side of the centreline. Connect those marks to define a rectangular opening. If you want cleaner corners, trace around a small tin or bottle to round them off before cutting.
Secure the barrel carefully before you start the jigsaw. The manual stresses this: a barrel that shifts mid-cut is a hazard. Work slowly and clean up the cut edges with coarse sandpaper or scrape them clean with a knife blade. Power tools can grab when cutting plastic, so hold the saw firmly and keep your other hand well clear.
Once the opening is cut, stand the barrel on its end with the bottom facing up. Find the midpoint of the mold line again, use a framing square to mark a point 38 mm from the edge, and drill a 25 mm hole at that mark. Thread in a 20 mm PVC male adapter with silicone on the threads. The manual recommends locking this fitting from the inside with a conduit locknut for a more secure seal. Fit the short section of PVC pipe, the threaded street elbow, and the ball valve to complete the drain assembly. The fish tank is now ready to clean thoroughly inside and out before use.
Cutting the grow beds
Take your second and third barrels and stand each one on end with the bottom up. On each barrel, find the mold line centre and use a framing square to mark a point on each side of the line, 25 mm from each edge. Drill a 19 mm hole at each of these four marks. These will become the drain fittings later.
Flip each barrel so the bungs face up and remove the bungs. Using the mold line as a guide, run your jigsaw along the line to cut each barrel cleanly in half lengthwise. You will end up with two identical halves per barrel, four grow bed troughs in total. Clean up the cut edges. If the barrels have a moulded lip around the top edge, remove it with the jigsaw so the halves sit flat in their support frame.
The manual specifies using slotted corrugated drain field pipe (the kind used in septic drain fields, with slitted sidewalls, not holes) inside each grow bed trough. Cut it to the inside length of the barrel plus about 12 mm. This pipe runs along the bottom of each bed and covers the drain suction tubes once gravel is added.
Building and setting up the frame
The barrelponics manual describes a timber frame built from standard 50 x 100 mm (2x4) lumber that holds the grow beds above and to the side of the fish tank. The frame includes barrel cradles to support the rounded half-barrels, cross bracing, and longitudinal supports. The specific cut list in the manual calls for pieces at 51.5 inches (about 1,310 mm) for the main longitudinals, with additional bracket pieces at 14 inches, 23.25 inches, 16 inches, and 19 inches. All joints are fixed with 75 mm deck screws.
Once the frame is assembled, the foundation matters. The manual is firm on this: lay out concrete blocks in a square approximately 660 mm wide by 1,270 mm long and level them precisely. An unlevel foundation will affect the siphon and drain behaviour across the entire system. Set the frame on the blocks, position the fish tank against the front blocks and wedge it with the off-cut V-shaped piece from the original fish tank opening, then set the grow bed halves into their cradles.
Plumbing the drain fittings and overflow protection
Thread a 12 mm PVC male adapter with silicone into each of the four drain holes at the bottom of the grow beds. Once the gravel is in (covered below), short sections of pipe and elbows pointing upward will connect to these adapters to form the flood-and-drain standpipes.
Overflow protection is worth doing carefully. The manual describes filling each grow bed with water up to just below the barrel bung holes, marking that waterline on the outside of the bed, then marking a point 12 mm below it. Drill a 12 mm hole at that mark, fit a male PVC adapter secured with a conduit locknut on the inside, and attach a short elbow and a 300 mm length of pipe pointing downward into the fish tank. If a siphon tube ever becomes blocked and a bed starts to overfill, water exits through this overflow and drains into the fish tank rather than onto the ground.
Filling with gravel and water
With the drain field pipe halves sitting in the bottom of each grow bed over the suction tubes, hold them firmly in place while someone pours clean, washed pea gravel on top to weigh them down. Continue filling each bed with pea gravel to about 25 mm below the bung holes. The gravel needs to be clean: unwashed gravel introduces sediment that can clog fittings and cloud the water.
Install the upward-pointing standpipe assemblies into the drain adapters at the bottom of each bed. These are the 100 mm pipe sections, elbows, and 250 mm pipe pieces described in the parts list for the grow beds.
Connect your pump in the fish tank to the grow bed inlet plumbing. The pump should sit on the floor of the fish tank with its outlet plumbed up and across to feed the grow beds. A ball valve on the pump outlet lets you regulate flow rate. As noted in Practical Aquaponics for Everyone, grow beds 300 mm deep or more function as the biological filter for the whole system, so consistent flooding and draining is important from the start.
Before adding fish or cycling media, fill the fish tank with water and run the pump for several hours. Check every fitting for seeps, confirm the siphons are cycling correctly, and verify that the overflow pipes in the grow beds are positioned at the right height. A small leak at a PVC fitting is much easier to fix now than after the system is established. Once everything holds water and drains as expected, the system is structurally complete and ready for the cycling process that builds up beneficial bacteria before fish are introduced.
